Pardon my ignorance and on this - but I know adat had half the channels at higher sample rates a la 96k. I use adat for my hearback headphone cue and it’s a pain because it messes up my routing in the headphones. Is going analog the only way I can regain the other 4 channels?

Nope. No way with digital unless you go with an Ethernet audio protocol or god forbid MADI.
Ethernet audio will take over but the only well-developed line up of truly pro hardware are MOTU boxes. I refuse to touch current Focusrite. You can hook up MOTU via usb or thunderbolt. Everything else Ethernet requires a 1000 dollar pcie card or RME box to function on most computers but I know a few guys who miraculously get solid, low latency performance with Focusrite Rednet and Dante virtual soundcard. MOTU won’t work on a few stubborn Windows PCs but is rock solid for everyone else. They got much more pro while Focusrite (and Apogee, UA, etc) went prosumer or outsourced production with massive quality decline.

Aes is an option. Will do up to 192 no issues.
Or Ethernet would be easiest.

Smux compatible units usually have 2x the optical ports. Labled 1-4, 5-8. It takes four fiber optical cables to take 8x8 over smux compatible adat. If youtake a look a5 the back of your Apollo, it will have 2 in ports and 2 out. I feel like i looked up the Hearbacks for you a long time ago and they dont.

I have used 64ch MADI for maybe 8 years now without much issue.

I have the same challenge ... I have 2x BF Apollos and I am currently working at 48kHz but want to move to 96k when I get a new studio computer and faster( And bigger!) disks capable of running a big audio session at those sample rates.
My headphone monitoring system is the Ber**** Powerplay and it does not take more than 48kHz input via adat.
The 2 Apollos between them can do 16 channels at 96 on ADAT so I was thinking of getting something like the Ferrofish Pulse 16 between the Apollos (adat out)and the Powerplay hub (16 line ins)
But if I have to spend €1000 ... maybe there is a better monitoring system that can take 16 channels via adat at 96kHx? Anyone have any experience with this? Or maybe just get another interface and use its line outs straight into the PowerPlay hub and I’ll have spare I/O for the future ...
